In custom CNC machining, some parts look simple at first glance — until you flip them over, zoom in, and realize the geometry is an engineer’s headache.
This was the case when we were tasked with producing a clear acrylic block featuring internal curved channels, fully enclosed and not accessible from either end. The challenge? Achieving high clarity, tight tolerances, and a clean internal finish — without any possibility of using traditional molding or casting techniques.
❌ What Didn’t Work
We explored and ruled out several common manufacturing methods:
Injection molding: With no draft angles or open sides, the internal features were impossible to demold.
Lost-wax or sand casting: Acrylic is not a suitable material, and the tolerances and surface finish could not be guaranteed.

✅ Our Solution: Think in Layers, Then Refine
Instead of forcing a one-step solution, we broke the problem down:
Split the part into two mirror halves, each with straight, open machining paths.
CNC-machine the channels onto each side precisely.
Hot-press the two halves together using a bonding process optimized for clarity and strength.
Finish machining the outer dimensions and polishing surfaces to meet the final tolerance and transparency requirements.
This hybrid method combined precision control, material compatibility, and a lean manufacturing mindset — ensuring high part quality without expensive tooling or risky experimental methods.
🧠 Never Stop Learning — Even from Wild Ideas
Interestingly, some industry peers proposed using laser ablation to burn the inner features from solid acrylic. While not suitable for this job, it sparked internal discussion on potential future applications involving layered laser machining or 5-axis micromachining of transparent polymers.
